Align Technology is testing a 3D-printed 'Invisalign Sports Guard' made directly from a digital scan, instead of using 3D printing to first create a model. The U.S. pilot allows the company to bring custom sports protection into its existing dental workflow, with the finished guard produced via direct printing.
The mouthguard will be offered through participating Invisalign providers and will be available in multiple thickness options. It uses the same digital scan process as the iTero intraoral scanner, keeping the product tied to Align's orthodontic network and its scan-based workflow.
At a business level, the pilot extends Align's digital manufacturing beyond aligners and attachments into sports protection. That broadens the use cases for its printing platform and gives orthodontic practices another product to fit into the same patient relationship.

Key Themes Behind This Trend
- Direct-printed Dental Wearables
- Scan-to-product fabrication reduces intermediary tooling in oral devices, creating room for faster personalization across protection, therapy, and performance-focused dental products.
- Clinic-embedded Sports Protection
- Orthodontic offices are becoming access points for custom athletic gear, opening new revenue paths at the intersection of healthcare relationships and sports safety.
- Scan-based Product Expansion
- Existing intraoral scan workflows can support adjacent product categories beyond aligners, turning dental data platforms into broader personalized manufacturing ecosystems.
Where This Applies
- Dental Technology
- Digital dentistry platforms are extending into new device formats, with custom-fit products strengthening the value of scanners, provider networks, and automated manufacturing.
- Sports Equipment
- Personalized protective gear made from clinical scans introduces medical-grade fit standards into athletic equipment, reshaping expectations for comfort and injury prevention.
- Additive Manufacturing
- Direct 3D printing of finished oral devices highlights a shift from prototyping and model-making toward scalable production of regulated, consumer-facing products.
